PERCO-ACE™
Direct Contact Water Heating
Up to 99% efficient hot water heating resulting in savings of more than 35% compared with a steam-to-hot-water system.
Up to 99% efficient hot water heating resulting in savings of more than 35% compared with a steam-to-hot-water system.
The PERCO-ACE delivers instant hot water up to 85°C (185°F) by reducing stack temperatures to as low as 10°C (50°F) in a single efficient unit. As a high-efficiency direct contact water heater, it transfers up to 99% of fuel energy into usable hot water, typically achieving over 35% savings compared with steam-based systems.

Steam is highly effective for moving large amounts of energy across a plant, but when a site’s demand is mainly hot water, a high efficiency direct contact water heater instead offers significant advantages. The PERCO-ACE has been designed to deliver greater efficiency over the long term while lowering operating costs.

The PERCO-ACE is not classed as a pressure vessel, so it does not require specialist supervision or annual statutory inspections. It provides continuous hot water on demand, eliminating downtime and supporting productivity.
The direct-contact design keeps all internal surfaces wet, avoiding corrosion issues common in tube-type condensing systems. Combined with its stainless-steel construction, it offers decades of dependable service with minimal maintenance, with installations still delivering verified savings 30 years after commissioning.
By reducing fuel use, it lowers carbon emissions and improves air quality. It also provides pollution prevention and control, as the natural scrubbing effect of the water spray reduces particulate matter in the flue.
Compact and adaptable, it can be installed indoors or outdoors, making the most of available space and integrating easily into new or existing plant layouts. Suitable for natural gas, LPG and biogas.
In a direct-contact water heater, cold water enters at the top of the unit and flows across a stainless-steel packing surface. As it descends, the water comes into direct contact with the rising hot products of combustion, absorbing both sensible and latent heat with maximum efficiency.
The heated water is collected at the base and either pumped directly to the process or passed through a plate-and-frame heat exchanger to supply a building heating loop or process fluid. This approach reduces system losses, cools the flue gas to near the cold-water inlet temperature, and maximises heat recovery.

The following specifications define the key operating parameters and construction features of the PERCO-ACE.
Capacity:
Suitable for boiler capacities from 100 HP to 100,000 lb steam/hr (1,000 to 30,000 kW), larger capacities available on request
Temperatures:
Maximum flue gas temperatures guaranteed to be no more than 10°F (5°C) greater than the temperature of the incoming water being heated
Construction:
Corrosion-resistant stainless steel
Integration:
Can be installed inside and outside to fit with site requirements
Installation:
Can be installed on both new and retrofit projects
Installations worldwide continue to deliver measurable reductions in fuel use and emissions, with long-term results demonstrated in the following case studies.
Unlike indirect systems, PERCO-ACE brings cold water directly into contact with hot combustion gases. This transfers both sensible and latent heat, significantly reduces system losses, and lowers flue gas temperatures to near the cold-water inlet temperature.
Most sites with a boiler plant can benefit from higher efficiency, but PERCO-ACE is particularly well suited for compact sites with a large low-temperature hot water demand, such as food and beverage facilities, abattoirs, and rendering plants. It is also an excellent fit for facilities with high domestic hot water or space heating requirements, including healthcare, universities, hotels, resorts, apartment buildings, and residential complexes.
The compact design allows installation indoors or outdoors. It integrates easily into both new and retrofit projects and can reduce the installed boiler capacity requirement.
A boiler economiser recovers a portion of sensible heat from flue gas, but it cannot capture latent heat and is limited by material temperature constraints. PERCO-ACE cools the flue gas to near the incoming water temperature and recovers both sensible and latent heat within a single unit. When the primary requirement is hot water rather than steam, direct contact heating provides significantly higher overall efficiency.
