With high daily throughput across cheese and milk-based product lines, a leading dairy processor was facing severe steam header challenges at one of its flagship facilities. These issues disrupted temperature control in critical processes and put overall production reliability at risk.

GEM Steam Traps played a key role in stabilising process temperatures, improving system performance, and minimising product losses in sensitive applications. The upgrade delivered a rapid payback of less than six months, with ongoing annual savings nearly twice the initial replacement cost.

The success of this project underscores the importance of effective condensate management in dairy operations, where consistent steam performance is essential to maximising uptime, ensuring sanitation compliance, and protecting product integrity. 

Addressing Steam System Failures to Protect Production

A comprehensive third-party steam system review revealed several factors undermining the facility’s efficiency:

  • An undersized steam header causing major pressure drops during peak operations.
  • Frequent mechanical trap failures, leading to excessive steam loss and worsening pressure instability.
  • Poor condensate return practices that inflated energy and water costs.
  • Missing insulation across steam and feedwater lines, creating additional thermal losses. 

Pressure instability had a direct impact on production. When pasteurisation temperatures dropped for more than 1.5 seconds, entire batches had to be scrapped, causing costly product losses, unplanned downtime, and wasted resources.

Replacing failed mechanical traps was identified as a critical first step towards restoring reliability. GEM Steam Traps were introduced in a targeted retrofit across high-demand applications such as CIP, sterilisation, pasteurisation, and washdown. These systems are both steam intensive and essential to safe, efficient dairy production.

Unlike traditional mechanical traps, GEM Steam Traps have no moving parts and come with a 10-year performance guarantee, offering a highly durable, low-maintenance solution. Improved condensate management restored stable steam pressure, reduced temperature fluctuations, and safeguarded production reliability across critical dairy processes.
