HeatSponge™
2-Stage Condensing Economiser
Improve boiler efficiency by up to 12% with a single, compact unit.
Improve boiler efficiency by up to 12% with a single, compact unit.
The HeatSponge 2-Stage Condensing Economiser serves as both a feedwater and make-up water economiser in a single unit, improving efficiency where boiler plants have high makeup or process water requirements.
Unlike traditional boiler economisers that often fail due to corrosion and leaks, HeatSponge 2-Stage is built entirely from corrosion-resistant stainless steel with removable 316 stainless steel tubes for durability and easy maintenance. Its dual-stage design maximises heat recovery without the need for an additional fan, delivering up to 12% efficiency gains that last for decades.

The two-stage configuration maximises energy recovery by preheating both boiler feedwater and cold makeup or process water. The first feedwater stage typically improves efficiency by 2 –4%, while the condensing second stage adds another 6–8%. Together, they deliver up to 12% overall fuel savings, extending condensing-level efficiency to conventional steam boiler systems.
Delivered as a fully insulated, single-piece unit, making installation simple in both new and retrofit applications. Its compact design can be shaped for the space available, and the gas transition layout allows it to fit within confined boiler rooms and even occupy the same space as a failed feedwater economiser without major modifications.
Engineered for longevity, all surfaces exposed to water or flue gas are fabricated from corrosion-resistant stainless steel. Individually removable compression-fit tubes eliminate the need for ASME (or other) code welding on repair, while a detachable rear door provides full access for inspection, cleaning and tube replacement. These features ensure minimal downtime, reduced maintenance costs, and decades of reliable operation.

A dual-stage design captures maximum energy from boiler flue gases.
In Stage 1, boiler feedwater passes through the economiser and is preheated using waste heat from the flue gas. This typically improves efficiency by 2–4%, reducing the amount of fuel required for steam generation.
In Stage 2, when boiler makeup or process water demand is high, a condensing stage preheats the incoming cold water to as high as 93°C (200°F). This adds a further 6–8% in fuel savings, delivering a total efficiency improvement of up to 12%.
The offset two-stage configuration prevents condensate from flowing back into the boiler while enabling a single unit to serve as both a feedwater and a makeup water economiser. The result is a compact, high-performance system that extends the benefits of condensing efficiency to conventional steam boilers.
These specifications detail a mature two-stage economiser system designed for effective heat transfer, operational reliability and extended in-service durability.

Decades of reliable service, significantly longer than conventional carbon steel economisers
An economiser in the field is most often a feedwater economiser, which recovers waste heat from boiler flue gases and uses it to preheat feedwater, reducing fuel use and operating costs. While the technology has been around for decades, many traditional economisers are built from carbon steel and fail prematurely due to corrosion, leaks, and thermal stress. As a result, countless units end up abandoned in boiler rooms, no longer delivering savings.
Even if a plant already has an economiser installed, older designs often develop leaks within a few years, with repairs costly and unreliable. Without a permanent solution, efficiency gains are quickly lost. The HeatSponge 2-Stage solves this problem with stainless-steel construction and removable 316 tubes, ensuring long-term durability and lasting efficiency improvements of up to 12%. Different material options are also available to match corrosion resistance requirements, providing a tailored, long-term solution for each application.
The HeatSponge 2-Stage is particularly well suited for medium to large industrial and institutional steam plants. It provides the greatest value at sites with high makeup water requirements or where conventional economisers have failed. Compact and versatile, it can often replace a failed unit in the same footprint while delivering reliable performance and higher savings.
Thermal Energy can also provide feedwater economisers and single stage condensing indirect economisers as required by customer needs.
Recovered heat from FLU-ACE can be applied to a wide range of uses, including domestic hot water, hydronic and space heating, boiler makeup water preheating, process water heating, combustion air and makeup air preheating, and even low temperature drying lines or biomass drying integration.
Additionally, heat recovered with a FLU-ACE can be increased in temperature for broader application with a heat pump, generating far superior coefficients of performance (COPs) than air or ground source heat pumps. In fact, latent heat can be recovered and upgraded to steam in our “FreeSteamingTM” combined heat recovery or mechanical vapour recompression applications, closing the latent heat cycle on dryers and other processes.
